Seam: Where Sail Panels Join and Shape Is Built

A seam is the join between two panels of sailcloth. Sails are not cut from a single sheet of fabric; they are assembled from panels that are overlapped, glued and stitched together, and every one of those joins is a seam. For a beginner, that is the whole story: seams hold the sail together. The experienced sailor and the sailmaker know that seams are also where most of a sail’s three-dimensional shape is built, through a technique called broadseaming, and that they are the first place a sail shows its age. Thread sits on the surface of the cloth, fully exposed to sun and chafe, so a seam usually fails long before the panels it joins.

How a Sail Seam Is Made

In a woven sail the two panels overlap by a set amount, the seam allowance, and are held first with double-sided seam tape so nothing creeps while the sail goes through the machine. Then they are stitched, typically with a zigzag or triple-step zigzag, which lets the seam stretch a little with the cloth instead of cutting into it. Heavier cloth gets a wider overlap and more rows of stitching; a 3 oz spinnaker nylon may carry a single narrow row, while a 10 oz cruising Dacron mainsail might have three rows across a 25 mm lap.

Thread matters more than most owners realise. Bonded polyester is the standard because it holds up reasonably well in ultraviolet light; PTFE thread lasts far longer in the sun and is worth the extra cost on a sail that lives outdoors. On laminated sails the seam is usually glued with a structural adhesive as well as sewn, because a needle hole in Mylar film is a stress point rather than a friendly fibre gap.

Broadseaming: Where the Shape Comes From

If you laid two rectangular panels edge to edge and joined them, you would get a flat sheet. Sailmakers instead taper the edges of adjoining panels so the seam line is slightly curved. When those curved edges are pulled together and stitched, the cloth on either side is forced to belly outward. Add up a dozen such seams and you have the camber, or draft, of the sail. This is broadseaming, and together with luff curve (extra cloth along the luff that becomes depth when the mast is straight) it is how the designed shape is put into the cloth.

The position and size of each broadseam decides where the draft sits and how the entry and exit of the sail behave. A cross-cut mainsail has seams running roughly at right angles to the leech, so the shape is controlled seam by seam up the sail. A radial sail has seams fanning out from the corners, which puts the strong warp yarns along the load lines; here the broadseams are shorter and more numerous. In a UK Sailmakers Tape-Drive® or Titanium™ sail the structural loads run in the tapes or yarns, so the seams of the base laminate are freed to concentrate on shape rather than strength.

Cruising and Racing Perspectives

A cruising sailmaker wants seams that will still be intact after ten seasons: wide laps, triple stitching, UV-resistant thread and a chafe patch wherever a spreader, lazy jack or shroud will rub. A racing sail is built lighter, with narrower seams and fewer rows of thread, because every seam adds weight aloft and a slight hard spot in the aerofoil.

Inspection and Repair

  • Look at the thread first: if you can see the thread standing proud and chalky, the UV has got to it and the seam will open under load.
  • Check chafe points: spreader tips, the bow pulpit, lazy jacks and the boom end are the usual culprits.
  • Act on a few broken stitches: a hand-sewn repair with waxed thread takes ten minutes; a blown seam on a windy day takes a sail out of service.

Frequently Asked Questions about Seams

Why do sail seams fail before the cloth does?

Thread sits on the surface of the sail and receives the full dose of ultraviolet light, while the cloth beneath it is often coated or resinated. The stitches also take the shear load between panels and rub against everything the sail touches.

Can I restitch a seam myself?

Yes, for a short length. Use a sailmaker’s needle, waxed polyester twine and a palm, follow the existing holes, and stop the ends securely. Long seams are better done on a loft machine so the tension is even and the shape is not pulled out.

Do seams affect how the sail sets?

Very much so. The broadseam in each seam is where the sail’s depth is created, so a seam that has been restitched with the panels shifted even a few millimetres can put a hard spot or a wrinkle in the sail.
